Another question when you look at your parts on Shapeways you could check them out in 3D and rotate them but that seems to have got lost when they changed the site.
I have just put up a new chassis that looks wrong and I need to rotate it to check it properly is there some way to do it.
It looks fine in Sketchup and Meshlab so they are no help.

14mm, works for me 8)
2mm + should be fine, 6mm if you want bullet proof ness

it all depends on shape, location, weight distribution and deflection angles, I tend to work around 4mm bulkheads.

My theory is the follows:
Screw bulletproofness, it's more fun that way.

Don't know how to tell you this Dave but I am rebuilding your favorite robot Defiant using a Shapeways chassis and track drivecogs.
Also I agree on the armour, the less the better.

Having said that about armour here are the new scoops for Defiant.
Not quite ready to trust the shapeways plastic these are 3.2mm thick fibreglass circuit board with a 1mm titanium sheet recessed into it.
I have also rounded the edges to reduce the chances of a spinner catching them.
