How is the receiver powered? If it's powered via the speed controller then the addition of a servo may have overloaded the voltage regulator (aka BEC) in the speed controller. If you fix polycarb at two ends at different angles it will naturally form a curve Take a look at Pants or Make-A-Bot to see how it works. It won't break even if you form it into a sharp bend, so a gentle curve is no problem.

You should be OK tapping 1.5mm at M2, the pitch is only 0.4mm so you'd get nearly 4 full turns of engagement. Alternatively small self-tappers should hold. You could locally thicken the polycarbonate in the areas of the holes, just stick an extra layer on - it doesn't have to do much so doesn't need...

If the polycarbonate is thick enough you can tap it and use M2 or M2.5 machine screws. 1mm is a bit thin to tap but small self-tapping screws hold pretty well.

You could use 3mm polycarbonate for the base, but it will almost certainly be too heavy if you make the entire robot from 3mm. With very small boards like this you may often get a few extra, but it will depend on how they fill the panels when they run the boards. A good deal if you get the offer and can make use of it though!

You can figure out the movement your linkage will give using some fairly basic geometry, remember that a servo doesn't move much more than 90 degrees without some tweaking.
