The big wheels I use, start off as the cups you put under the sofa to stop it digging into the carpet. There is quite a lot of machineing involved to remove the outside taper, the cutouts to reduce the weight plus a hub of either aluminium or plastic to attach it to the shaft. You would do better buying ready made wheels.
See the link below the first 2 and last 3 on page one fit the motor gearboxes and all the wheels on page 2 do also.

Having found all these I might stop making my own in future.

K'nex Wheels work well...

They are grippy, cheap, light and remarkably robust! Plus they come in several sizes...

I reccommend the Pololu ones Peter posted, Jigsaw uses the 32mm ones to great effect. You can get any wheel with a 3mm bore to fit on well though - either by using some form of set screw to hold the wheel on the flat part of the gearmotor shaft, or by just gluing them in place after pushing them on (which for me is what seems to happen after the first approach fails)

I also just noticed that the Xmods wheels fit the mini gear motors which is quite cool because you can have a range of different alloy style rims

I've just ordered some truck wheels to see how they fit too.

Definately looking into that as I have an Xmods truck with some spare wheels. Cheers!
