High density polyethylene (HDPE) is less dense than polycarbonate (PC), so less weight for the same volume. The downside is that it is a lot more flexible than PC so for the same stiffness you will end up using thicker material, so more weight... It's also almost impossible to stick anything to it. ...

The only difference is that if you are part of the same team you will be put into different groups for the early rounds, so you will not get drawn against each other until/unless you both reach the finals stage - usually the last 16 at an AWS. Screws would probably be the best bet for attaching a metal shell to a polycarbonate chassis. You can tap polycarbonate (if it's >2mm thick) and use machine screws. Most glues will struggle with nylon. Epoxy is perhaps the best bet (apart from some esoteric solutions). If you can put a pin through the gears it will help enormously. Failing that, if you can drill some (very) small holes in the gears it will really help the epoxy to hold everything together.
